Revolutionising flexible packaging: Intelligent laser micro-perforation

In the contemporary flexible packaging industry, achieving precise functionality is critical. Optimising film permeability has become a fundamental pillar for preserving fresh products, extending shelf life, and reducing food waste. While modified atmosphere packaging (MAP) is the industry standard for balancing gas exchange, its success depends entirely on the pinpoint accuracy of the micro-perforations. The challenge: Mechanical vs. laser perforation
Traditional mechanical micro-perforation in converting lines suffers from an invisible but severe problem: tool wear and a lack of constant monitoring. Unlike stable laser systems, physical contact causes inconsistencies due to component degradation or variations in the plastic material. A single poorly executed hole or incomplete perforation can invalidate an entire coil, leading to costly waste.

Ultra-high-speed scanning and real-time metrics

  • Free area calculation: The open surface area is precisely measured to ensure that the gaseous flow of oxygen, carbon dioxide, and ethanol matches the specific product requirements.
  • Deviation from theoretical circumference: The system measures the distance between the actual hole and the designed diameter, autonomously modifying parameters to correct deformations.
  • Melting ring analysis: The system monitors the percentage of the casting ring relative to the free zone, automatically adjusting the laser focus if it deviates from optimal levels.

Cutting-edge innovations: Membranes and pre-excitation

Residual membrane recognition
Laser micro-perforation can occasionally leave behind residual membranes – extremely thin polymer layers (> 1 micron) that do not completely evaporate. Though the hole looks open to the naked eye, this membrane blocks gas exchange. The vision system detects these microscopic layers and immediately corrects the perforation parameters.

Laser source pre-excitation
To ensure perfect accuracy from the very first pulse, the system maintains a constant minimum level of gas pre-excitation inside the laser tube. Keeping the gas in a ‘quasi-ignition’ state provides an immediate response and energy stability from millisecond zero. This eliminates weak or missing perforations at start-up or after technical stops.

Instant self-correction
The system’s true competitive advantage lies in its ability to prevent waste rather than just detecting it. When a slight parameter deviation is detected, the machine does not stop. Instead, the control system adjusts the laser power and firing time in real time. This instant feedback loops compensate for subtle variations in material thickness, blend, and temperature, ensuring 100% of the production meets strict specifications.
